I think the easiest way and cheapes way if you don’t have a big saw would be to hotwire along rulers/templates placed on the bottom and on the deck. if you press the wire down on the rulers you get a perfect cut…slide all the way through in an continious motion…don’t stop and keep the wire on the rulers… That way I have cut out my whole blank. A friend of mine owns a company that cuts stickers, letters for signs, thin wood, textiles, papers all with laser cutting machines…don’t know how thick he can go but maybe it would be possible to cut with laser instead of hotwire…maybe even a 3D laser shaping machine? This is a cool site too…but German. Howdy Marcus, I’ actually am in the process of building a CNC laser machine. As you mentioned, they are pretty cool tools, but very expensive even if you build it yourself. Just the laser head itself (Synrad 100 watt minimum) will cost around $20,000. Then you need to add a focussing system, a gantry, control system, water chiller, and emission controls. If you’re really crafty, the whole project could be done for possibly $40,000. If you look in the right places and have luck on you’re side, sometimes there are used ones for sale. Some of the best laser machines are coming from Switzerland probably not far from you. They make amazingly accurate cuts, but the focussing gets a little tricky with thick foam. Go hot wires!
Wow. Is it going to be for shaping or for Industry use? I am not good at electronics anyways, the hotwire saw was the best I can do probably [smile]. Maybe a 3D hotwire would be doable…but since the manual for the doityourself builder isn’t around I’ll stick to my sanding block.
