has anyone used molding/casting polyurethane foam to build a surfboard? how does the modls are made? any input will be apreciated. Jack.

Them and Tiga (now one company) have been making rotomolded, poly, plastic skinned windsurf boards for 25 years (OK, longer …sorry).
Heavy, flexible, little springback, dead feeling, very strong, hard to ding, easy to dent.
